Fuel Tanks

The fuel tank serves as the primary reservoir for a vehicle’s combustible energy source. It is an engineered component integrated into the chassis, designed to contain and protect the fuel supply necessary for internal combustion engine operation.

Primary Functional Requirements

  • Safely stores fuel until it’s needed.
  • Sends fuel to the engine via the fuel pump.
  • Vents fumes in a controlled way to reduce emissions.
  • Works with sensors to show fuel level on the dashboard.

Core Components of the Fuel Tank Assembly

  • Tank Body – usually metal (steel/aluminum) or high-strength plastic.
  • Fuel Pump Module – draws fuel out and sends it toward the engine.
  • Fuel Sending Unit – float + sensor that tells you how much fuel is left.
  • Fuel Lines – carry fuel from the tank to the engine.
  • Fuel Cap / Filler Neck – where you add fuel.
  • Evaporation (EVAP) System Components – capture and recycle fuel vapors.

Fuel Tank Classifications and Construction

  • Metal Tanks – durable but prone to rust.
  • Plastic (High-Density Polyethylene) Tanks – lighter, resist corrosion, common today.
  • Saddle Tanks – split tanks shaped to fit around driveshafts/axles.
  • Racing / Performance Fuel Cells – reinforced tanks with foam to prevent slosh and explosion.

Common Technical Failures and Diagnostic Indicators

  • Rust/corrosion (older metal tanks).
  • Cracks or leaks (from impact or wear).
  • Faulty fuel sending unit (gas gauge misreads).
  • Clogged venting system (hard to refuel, check engine light).
